How to Notch Wood: Tools, Cuts and a Clean Joint

A notch is a rectangular bite taken out of a board’s edge or face, and the whole game is cutting it to a line without the grain tearing past where you wanted it to stop. That is easier than it looks once you cut the shoulders first and hog the waste second. Here is how to notch wood with the tools most people already own, plus the sizes that trip people up: a 2x4, a 2x6 and a 4x4.

#What a wood notch actually is

A notch is a rectangular recess cut into the edge or face of a board so another piece can sit into it, or so a pipe or rail can pass through. Cut two matching notches and interlock them and you have a lap joint, the flat, strong joinery under most workbenches, garden gates and timber frames. Cut a shallow one across a board and you have a housing, or dado, for a shelf. The word covers a lot of jobs, but the anatomy never changes: two shoulders (the vertical walls) and a cheek or bottom (the flat floor between them).

Understanding how to notch wood well is really understanding one failure mode. Wood splits along the grain, so the moment your saw or chisel travels past the shoulder line, the fibre tears and the notch is wider than you drew it. The entire technique below exists to sever the shoulder cleanly before any force gets near it. Do that and the rest is just removing material inside lines that no longer move.

Cut the two shoulders first, to depth, before you touch the waste in between. That one habit is the difference between a crisp notch and a ragged one.

#The best tool to notch wood

People want one answer here and the honest one is that it depends on how many notches you are cutting and how flat the bottom has to be. Here is the field, matched to the job.

If you own one power tool and it is a circular saw, you can cut almost any notch on this page. That is the method I lean on below.

My default for a one-off is a handsaw and a chisel, because it is quiet, needs no setup and the result is as clean as my marking. My default for anything wide or repeated is the circular saw, because it removes waste fast and a chisel handles the rest. A router earns its place only when the floor of the notch has to be dead flat, for a housing joint that shows. Everything else is a variation on those three.

#How to notch wood with a circular saw

This is the multi-kerf method, sometimes called the comb cut, and it is the workhorse. It turns a wide notch into a row of thin cuts you can snap out. Start to finish:

  1. Mark every face. Use a square and a sharp pencil or, better, a marking knife. Carry the shoulder lines across the top and down both edges so you can see your depth line from the side. A knife line also scores the fibres, which reduces tear-out on its own.
  2. Set the blade depth. Rest the saw on the board and lower the blade until it just kisses your depth line. For a half-lap in a 2x4, that is 0.75 inch, half the board’s 1.5-inch thickness. Getting depth right here saves all the fussing later.
  3. Cut the two shoulders first. Run the saw along each shoulder line, staying on the waste side of the mark. These two cuts define the notch. Nothing you do next can widen it if these are clean.
  4. Kerf the waste. Make a series of parallel cuts across the middle, every 3 to 6 millimetres. You end up with a comb of thin fingers standing in the notch.
  5. Knock out the fingers. Lay the board flat and sweep a chisel or the claw of a hammer sideways across the fingers. They snap off at the base because the kerfs already weakened them.
  6. Pare the bottom flat. The floor will have small ridges left by the blade. Hold a wide chisel bevel-down and shave them level, then check with the edge of a combination square held against the light. Any gap shows instantly.

The whole cut takes a couple of minutes once you have done it once. The only step people rush is the depth setting in step two, and that is the one that costs you a re-cut, so slow down there.

#Notching a 2x4, 2x6 and 4x4

The method above scales to any board, but the three sizes people ask about each have a wrinkle worth naming. Remember that nominal lumber is smaller than its name: a 2x4 is really 1.5 by 3.5 inches, a 2x6 is 1.5 by 5.5, a 4x4 is 3.5 by 3.5.

The 2x4

This is the easy case and the one most half-lap joints use. For a half-lap, set your depth to 0.75 inch. Cut the shoulders, kerf the waste, chisel the floor. If you have no power saw, a handsaw handles the two shoulders and a chisel clears the rest just as well, because a 2x4 is thin enough to reach across.

The 2x6

Same steps, more width. At 5.5 inches, a full-width notch is a lot of waste to hog, so I define the shoulders with a handsaw or jigsaw first, then remove the middle with the circular saw or a chisel. If the 2x6 is a floor joist or rafter, stop and read the next section before you cut, because a notch in the wrong place weakens the span.

The 4x4

A 4x4 is 3.5 inches thick, wider than a standard circular saw cuts in one pass. For a notch on one face, that does not matter: set the depth and go. For a notch that wraps around a corner, such as the seat for a rail on a post, cut each face on its own and let the kerfs meet inside the wood. Mark all four faces first so the lines line up, or the two cuts will miss each other and leave a step.

#The hand-tool method, and when it wins

No power tool touches a single notch cleaner than a sharp saw and a chisel, and it is quieter and safer for small stock. The sequence mirrors the power method:

  1. Knife the shoulder lines on all faces, then deepen them into a small V with a chisel so the saw has a track to start in.
  2. Saw down both shoulders to the depth line, keeping the saw plate on the waste side.
  3. For a shallow notch, chisel out the waste in thin layers from both edges toward the middle, so you never lever fibres out past a shoulder. For a deep, narrow notch, a coping saw or bandsaw removes the bulk before the chisel.
  4. Pare the floor flat, checking with a square as before.

The one rule that saves hand-cut notches: always work from the edges inward, and take light cuts. A chisel driven hard toward a shoulder will split the wood right through your line. Patience here is faster than a re-cut.

#Notching structural lumber: know the limits

If the board carries load, a notch is not just a woodworking question, it is a strength question, and building codes put real limits on it. This is the part most how-to pages skip, and it is the part that actually matters. The specifics vary by jurisdiction, so treat what follows as the shape of the rules, not a substitute for your local code.

  • Joists. A notch on the top or bottom edge is generally limited to one-sixth of the joist depth, must not sit in the middle third of the span, and end notches have their own cap. Never notch the bottom edge in the middle of a span; that is where the tension is highest.
  • Studs. In a load-bearing or exterior wall, a stud is typically notched no more than a quarter of its depth. Non-bearing walls allow more, but there is still a limit.
  • Rafters and beams. Engineered lumber and beams often may not be notched at all without an engineer signing off. When in doubt, run the pipe or wire around the member, not through it.

If the answer to "can I notch this?" is a load-bearing joist in the middle of its span, the honest answer is no, or at least not without checking. Cutting a notch is trivial. Cutting it in the wrong place is how a floor starts to sag. I would rather say that plainly than pretend every notch is safe.
